How the Brake Hydraulic System Works — Master and Wheel Cylinders

Pressing the brake pedal does not push the pads directly — it pushes fluid. The master cylinder converts pedal force into hydraulic pressure, and that pressure reaches every caliper and wheel cylinder at once. Win Store stocks around 75 master cylinder assemblies and 152 wheel cylinders, and understanding how the two work together is what separates a correct diagnosis from a guess.

Brake hydraulic system from pedal through vacuum booster and tandem master cylinder to front caliper and rear wheel cylinder, with force and pressure figures

The diagram follows the force from the pedal to the wheels. The foot puts 300 to 500 newtons into the pedal, the vacuum booster multiplies that three to five times, and the tandem master cylinder turns it into hydraulic pressure. The master cylinder is split into two circuits, fed from one reservoir, so a single leak cannot remove all braking — one circuit feeds the front calipers, the other the rear wheel cylinders. A firm stop puts 80 to 100 bar into the lines and an emergency stop with a booster can reach 140 bar or more. The pedal moves fluid, not the pads, and that pressure arrives at every caliper and wheel cylinder at the same moment; air trapped in the fluid compresses instead of pushing, which is what a spongy pedal feels like.

A firm stop puts 80 to 100 bar in the lines; an emergency stop on a vehicle with a vacuum booster can reach 140 bar or more. The pedal itself only produces 300 to 500 newtons of foot force, and the booster multiplies it three to five times before the master cylinder converts it to pressure.

Why is the master cylinder split into two circuits?

So that a single leak cannot remove all braking. A tandem master cylinder has two pistons in one bore feeding two independent circuits — usually front-and-rear split, or diagonally split so each circuit holds one front and the opposite rear. When one circuit fails the pedal travels much further but the vehicle still stops.

What does a wheel cylinder do?

In a drum brake it is the small cylinder at the top of the backplate with a piston at each end that pushes the two brake shoes outward against the drum. It is the drum-brake equivalent of a caliper piston. Because it sits inside the drum it lives in brake dust and heat, which is why it corrodes.

A small hole in the master cylinder bore that connects to the reservoir when the piston is fully returned, letting fluid expand and contract with temperature. If the pushrod is adjusted too long the piston covers that port, pressure builds as the brakes warm, and the brakes lock on after twenty minutes of driving.

Why does brake fluid have to be renewed?

DOT 3 and DOT 4 are hygroscopic — they absorb water from the air, reaching about 3 percent in two years, which drops the boiling point from around 230 degrees to below 150. On a long descent the water boils, the pedal goes to the floor and the brakes do nothing. Renew every two years regardless of distance.DOT

DOT 3, 4 and 5.1 are glycol-based and mix safely, differing mainly in boiling point. DOT 5 is silicone and must never be mixed with them — it does not combine, it swells some seals, and the pedal goes spongy. Check the cap before topping up; the grade is moulded into it, and mixing silicone into a glycol system means flushing the whole car.DOT 3,
