Piston Ring Sizes, Oversizes and End Gap

Piston rings are sold in standard size and in oversizes of 0.25, 0.50, 0.75 and 1.00 millimetres to match a cylinder that has been rebored. Unlike bearings, an oversize ring really is larger, because the cylinder it fits is larger. The other figure that has to be checked is the end gap.

The right of the drawing above shows a ring sitting in a bore with the end gap at the top. The gap is not a fault: the ring has to be able to expand as it heats up. Too small a gap and the ends butt together and break the ring or scuff the bore. Too large and the ring leaks combustion pressure.

How is the end gap measured?

Put the ring into the cylinder on its own and push it about 20 millimetres down with an upside-down piston so that it sits square in the bore. Then measure the gap between the two ends with a feeler gauge. Do this for every ring in the bore it will actually run in, not in a different cylinder.

What gap should I expect?

A common guide is roughly 0.25 to 0.40 millimetres for every 100 millimetres of bore diameter, so an 80 millimetre bore is often around 0.20 to 0.32 millimetres. Turbocharged engines usually specify more. Always use the figure in the engine manual, because the compound and the application both change it.

The gap is too small. Can I file it open?

Yes, and it is a normal part of fitting rings, but it must be done properly. File only one end, keep the file square to the ring face so the two ends stay parallel, remove a little at a time and re-check, and deburr the edge afterwards. A ragged or angled end scores the cylinder wall.
