Sheet steel arrives with a surface you did not choose and rusts on a schedule you did not set. Understanding what is on the surface when it arrives, and what humidity does to a stack of it, decides whether the sheet you bought in March is still usable in June.

What is the dark surface on new hot rolled sheet?

Mill scale — an iron oxide layer formed at the mill while the steel is hot. It is not rust and it is not dirt. It is loosely attached, it will flake off in service, and paint applied over it comes away with it. For anything that will be painted or galvanised, the scale has to be removed first by blasting, pickling or grinding.

How fast does bare steel rust here?

Fast, and far faster in the monsoon. Bare steel left outside in high humidity shows surface rust within days, and steel stacked so water sits between sheets rusts faster than steel left in the open, because the water cannot dry. Surface rust is cosmetic at first; what matters is not letting it become pitting.

What is the difference between surface rust and pitting?

Surface rust wipes or grinds off and leaves the thickness intact. Pitting has eaten into the steel and left small craters, and those reduce the section and become crack starters under load. Run a hand over a rusted sheet: if it is rough but even, it is surface; if you can feel individual pits, the sheet has lost material.

How should sheet be stacked?

Off the ground on timber bearers, level, with the stack tilted very slightly so water runs off rather than sitting. Put bearers close enough that thin sheet does not sag between them — a 1.2 mm sheet supported at the ends only will take a permanent curve in weeks. Keep the stack covered but ventilated; a sealed cover traps condensation.

Pattern up, so water and grit do not sit in the pattern against the sheet below and mark it. Stacked pattern down, the raised pattern also digs into the smooth face of the next plate and leaves marks that show through paint. On a floor plate that will be seen, that is worth the small effort of stacking it right.

Can rusted sheet still be used?

For most fabrication, yes, once the rust is cleaned back and the thickness is checked. For anything thin, check what is left with a caliper or a thickness gauge before committing — a 1.2 mm sheet that has pitted has lost a meaningful share of itself. For anything structural or pressure-related, have it assessed rather than assumed.

Should I buy sheet now or when the job starts?

Buy when you can store it properly, not before. Sheet bought early and stacked badly in the monsoon can be worse than sheet bought late — rust between sheets, a permanent curve from poor bearers, and marked faces are all avoidable and none of them can be undone. If the storage is right, buying ahead is fine.
