Four dimensions decide whether a spark plug fits: thread diameter, thread reach, hex size and seat type. Get the reach wrong by 6 mm and the plug either hits the piston or leaves an unswept pocket of carbon in the head. What is thread reach and why is it critical?

The length of thread from the seat to the tip — commonly 12.7, 17.5, 19 and 26.5 mm. What are the two seat types?

Gasket seat, where a crush washer seals against a flat face; and taper seat, where a 60-degree cone on the plug seals directly on a matching cone in the head with no washer. What torque does a spark plug take?

A gasket-seat M14 takes 20 to 30 Nm; an M12 takes 15 to 25; a taper seat takes far less, only 10 to 20 Nm, because there is no washer to crush. In an aluminium head, over-torquing strips the thread and turns a plug change into a head repair. What hex sizes will the customer need?

16 mm and 20.8 mm (13/16 inch) cover most M14 plugs, with 14 mm on many M12 designs and 5/8 inch on some older engines. What if the head thread is already damaged?

A thread insert can be fitted — a steel coil or a solid bushing screwed into an oversized thread cut in the head. It is a proper repair and holds full torque, but it must be done with the piston at top dead centre and the cylinder plugged so swarf cannot fall in. Should the engine be hot or cold when fitting plugs?

Cold, always. Aluminium heads expand more than the steel plug, so a plug removed hot can pull the thread out with it, and a plug fitted hot is loose once everything cools. Let the engine stand until the head is cool to the hand.
