An axle seal that fails once is a seal. An axle seal that fails three times is something else. Three causes cover almost every repeat failure: a blocked axle breather, a differential filled above its level, and a shaft that already has a wear groove exactly where the new lip is asked to sit.

Where is the axle breather and what does it do?

It is a small valve on top of the axle housing, often on a short hose clipped to the chassis. As the oil heats up it expands and the air above it has to escape; the breather lets it out and lets air back in as it cools. Blocked with mud or paint, the pressure has only one way out, which is past the seals at each end.

Why does overfilling a differential cause leaks?

Because the level is set so that the crown wheel picks up oil and throws it around, not so that the axle tubes are full. Fill above the plug and the oil runs down the tubes and stands against the hub seals, which were never designed to hold a head of oil. Fill to the bottom of the filler plug hole and no further.

Can I reuse an axle shaft that has a groove worn by the old seal?

Yes, with a repair sleeve, which is a thin hardened ring pressed over the worn area to give the new lip a fresh surface. They are made in standard shaft sizes and are a fraction of the cost of an axle shaft. Fitting a new seal onto the bare groove and hoping is the reason the same axle appears in the workshop three times.
