Pulley grooves wear as well as belts. A groove that has been worn wider or has developed a polished, dished profile no longer matches the 40 degree sides of a new belt. The new belt then contacts on a small part of its sides, slips, runs hot and fails early, and the fault is blamed on the belt.

How do I check a pulley groove?

Remove the belt and run a finger along the groove walls. They should feel flat and slightly rough, like fine machined metal. Grooves that feel polished and mirror-smooth, or that have a visible step or a hollow worn into the walls, are finished. A groove gauge laid into the groove shows a gap in the middle when the walls have dished.

Can a worn groove be machined instead of replaced?

On a large industrial pulley with thick walls it is sometimes possible to re-cut the groove, but on a vehicle alternator or water pump pulley the wall is too thin and the pulley is replaced. Fitting a new belt into a worn groove wastes the belt, so the groove should be assessed at the same time as the belt.

Why does a worn groove leave black dust around the pulley?

The black dust is rubber ground off the belt sides. It means the belt is being abraded rather than gripping, and the cause is usually a worn or misaligned groove combined with slipping. Clean the dust away, fix the groove and the alignment, and check again after a short period of running to confirm the dust has stopped.
